Prefabricated Zeran slabs – characteristics of the system

Zeran slabs are a modern floor solution using precast concrete technology, characterized by high load-bearing capacity and significant modular spans. The system consists of prefabricated hollow core slabs with relief holes, reinforced with ribbed steel. Production technology at the prefabrication plant ensures precise execution and repeatability of technical parameters.

The production of Zeran slabs is carried out by molding in stationary steel molds up to 12 meters long. Concrete of class C40/50 is placed in the molds with simultaneous vibration to ensure optimal compaction of the mixture. Reinforcement consists of A-IIIN ribbed bars with diameters from 12 to 20 mm, laid according to the individual design.

The Zeran sl ab system allows the realization of floors with modular spans from 2.4 to 7.16 meters without additional intermediate supports. The structural height of the slabs is 240 or 270 mm, depending on the required load capacity and span. The modular width of standard elements is 1200 mm, with the possibility of producing cut-to-size panels.

Prior to the installation of the żeran panels, leveling shims made of M10 cement mortar or elastomeric neoprene spacers are made. The thickness of the shims is selected to compensate for unevenness and provide even support. The surface of the supports should be cleaned of loose concrete fragments and contaminants that can weaken adhesion.

Transportation of slabs to the construction site

Delivery of Zeran sl abs is carried out by truck transport with trailers suitable for elements up to 8 m long. The slabs are placed on transport beams in stacks of 6-8 pieces, interleaved with wooden slats. Securing the cargo with transport belts prevents displacement during the journey.

The unloading of the Żerań slabs is carried out directly to the place of construction using a truck or tower crane. The minimum load capacity of the crane for 8-meter slabs is 15 tons with an overhang of 20 meters. Installation slings with traverse ensure even load distribution during lifting.

Laying of Zeran slabs by crane

The installation of the żeran slabs begins from the corner of the building, progressing steadily toward the opposite end. The first slab is laid at a distance of 20-30 mm from the edge of the beam or rim for later concreting. Subsequent slabs are installed with an expansion gap of 10-20 mm filled later with mortar.

During the laying of the żeran slabs, the correct support of each element is checked using a leveler. The slabs are lowered slowly, avoiding impacts on the support structure. If it is necessary to correct the position, the slab is raised again – sliding on the supports is not allowed.

Supplementary reinforcement and rims

After the installation of all precast panels, the reinforcement of the perimeter rims is carried out with 4φ12-16 bars with φ8 stirrups every 200 mm. Above the continuous supports, the top reinforcement is laid for a length of 0,15-0,20 of the span. The transverse reinforcement between the slabs is φ12 bars every 600 mm extending from the sides of the slabs.

The joints between the żeran plates are reinforced with φ8-10 bars inserted into the gaps between the elements. In areas of concentrated loads, additional reinforcement is used according to the design. Installation holes up to 150 mm in diameter are cut with diamond crowns, larger holes require reinforcement with steel beams.

Concreting of joints and rims

Filling of the joints between the żeran slabs is carried out with concrete of class C25/30 of semi-liquid consistency. The mixture is introduced from underneath through the mounting holes or from above through the joints. The exact filling of the spaces is controlled visually and by tapping.

Concreting of the rims over the żeran slabs is carried out simultaneously with the filling of the longitudinal joints. The height of the rim is a minimum of 150 mm above the top surface of the slabs. Compaction of the concrete with depth vibrators ensures monolithic connection of all elements into a rigid floor disc.

Finishing work

The top surface of the żeran slabs is leveled with a layer of concrete or self-levelling mortar 30-50 mm thick. The screed forms the base for the floors and allows to give gradients. Installations are carried out in the leveling layer or raised floor.

The underside of the żeran panels can be left unfinished in industrial halls or garages. In residential and office buildings, gypsum plaster, suspended ceilings or direct painting are used. Care of the concrete in the joints for 7 days is to maintain moisture by covering with plastic sheeting or periodic sprinkling.

Dimensions of Zeran plates – thickness of plates

The thickness of hollow core slabs is usually 24 cm, but in some cases slabs with thicknesses from 22 cm, 25 cm or 26.5 cm are produced. Increasing the thickness of the slabs is mostly required when using slabs with larger spans.

Span of Zeran plates

The standard maximum span of slabs is usually 7.16 m (7 m clear). It also happens that we are able to offer with some projects slabs of up to 8.20 m in length. It is also possible to meet and slabs with larger spans, but this is associated with an increase in thickness. The lengths of the slabs generally change every 10 cm.

The most common are precast reinforced concrete slabs of 90 cm, 120 cm and 150 cm in width. When designing buildings with hollow floor slabs, it is worth keeping these modules in mind to prevent the need for additional monolithic floor elements. All the wet work done on site adversely affects the cost of the ceiling itself as well as the time of the project.

In summary: Zeran slabs have a constant thickness of 24 cm most often, the slab span ranges from 230 cm to 750 cm and the most common slab widths are 90, 120 and 150 cm. In hollow core slabs we have the possibility of making small cutouts and installation holes in the ceiling (for example, cutouts for chimney pipes or installations).

The allowable size of cutouts and holes depends on the dimensions of the board. Cutouts smaller than 18 cm are made at the construction site. Note that making holes at the prefabrication stage increases the price of the board.

What is the bearing capacity of the Zeran slab floor

To determine the parameters of the permissible load on the ceiling, several categories of use are assumed, according to EN 1991-1-1: residential, office, public areas (areas where people can gather), commercial, storage and production, areas of traffic and parking of light or medium vehicles, roofs without access, with access or roofs with access to special services. It is assumed that the occupancy load for residential spaces is 2.0 kN/m², which, in simple terms, is about 200 kg/m².

How much does the Żerań plate weigh

The weight of the Zeranska slab is about 360 kg/m² for a standard thickness of 24 cm. Knowing its width and length, you can easily calculate the weight of the entire slab. We calculate this by multiplying the weight of the slab [kg/m²] x width [m] x length [m]. The result is obtained in kg.

For example, a slab 120 cm wide and 4 m long will weigh more than 1.7 tons:
1.2 m x 4 m x 360 kg/m² = 1728 kg

NOTE: Be sure to ensure that a vehicle with a length of 16 m and a load capacity of 40 tons can enter the site. A crane is required for unloading and installation of Zeran plates.

Prefabricated Żeran hollow core slabs are laid using a crane on the load-bearing walls of the building. Zeran slabs should be rested evenly across the width on a layer of cement mortar or on rim formers.

The minimum depth of support of the panels at both ends on masonry walls or walls of ordinary concrete C12/15 (B-15) with a thickness of 24 cm should be 80 mm, but a depth of support of at least 10 cm is recommended.

After laying the slabs in the correct order to eliminate the phenomenon of the ceiling keyboarding, it is necessary to arm the joints of the slabs and fill them with concrete mixture.

Zeran slabs are one of the cheapest price solutions for ceilings. Their use is not always possible. In order to determine whether it is possible to use a Zeran floor, design documentation is needed. The low cost of the ceiling, in addition to the price of the slabs themselves, is also due to the fact that the installation of the slabs is very simple and does not require a lot of manpower to lay the ceiling. However, a crane is required to lay the slabs.

The Zeranski ceiling, thanks to its load-bearing capacity, does not require installation supports. The lack of the need for supports reduces construction costs, shortens the time of its execution and simplifies installation work. No wet work required

For buildings designed for Zeran ceilings, there is no need to perform monolithic elements on site, i.e. the so-called wet works. Such a necessity exists if the dimensions of the building do not match the width of the floor slabs. The slabs are produced in standard widths: 90 cm, 120 cm and 150 cm.

For such adopted room width modules, there will be no need for labor-intensive and costly additional monolithic floor elements.

Zeranian ceiling is resistant to keyboarding

Zeran slabs have been designed in such a way that their shape has been adjusted so that, when properly laid, they do not keyboard. The longitudinal edge has been designed in a way that eliminates the so-called “keyboarding”. Keyboarding of the panels manifests itself by scratching the plastered ceiling at the joints of the panels. The prerequisite for avoiding keyboarding is that the Zeran slabs are properly and evenly supported on the walls and bonded with concrete at the joints of the slabs.

Work on the floor immediately after the Zeranskiy ceiling was laid

A major advantage of using Zeran slab is that immediately after the floor is laid, you can work on the ceiling, which speeds up the work and reduces construction costs. The design of the floor allows further construction work almost immediately after the floor is laid. This gives a real lack of downtime during construction.

The possibility of carrying out further construction work on the ceiling immediately after the Zeran slabs are laid is due to the properties of the slab structure and the possibility of partially adding weight to the ceiling almost immediately after it is laid. The full strength of the ceiling is reached after 28 days after concreting the rim, which burns the entire structure, but even before that we have the possibility of partially loading the ceiling.

Simple finishing work on the Zeranskiy ceiling

Zeran slabs are manufactured in such a way that their bottom surface is relatively smooth and even to such an extent as to facilitate finishing work on the underside of the ceiling. To finish the bottom surface of the ceiling, it is enough to plaster it. This reduces the cost of finishing work.

In Zeran slabs we have the possibility to make small cutouts and installation holes in the ceiling already at the prefabrication stage (e.g. cutouts for chimney ducts). The allowable size of cutouts and openings depends on the dimensions of the slab. Cutouts smaller than 18 cm are made at the construction site. Therefore, when choosing preheated slabs, it is worth bearing in mind the restrictions on the possibility of making openings both for installations and for the installation of balconies or stairs. Sometimes these restrictions can make it necessary to make part of the ceiling in monolith.
